A few years back, I disassembled a front heat exchanger. Sand blasted the metal housing removed the small exchanger core from within and ended up pumping/burping it into a bucket. I made one end of the hose clamp on the small barb and the other one empty into the bucket.
When I pumped it there was so much sediment and corrosion that was actually sitting on the bottom of the smaller core it was unreal. Flakes of stuff, deposits, im not exactly sure what it all was but my guess is a combination of minerals/deposits and corrosion due to the coolant.
Alum. Corrodes as steel rusts.
I really think a tube of part of the "tube and fin" gave out. Did you do any pressure tests? I cant recall if you did. Some how pressureize it and listen.
Also, I pumped a few factory garret intercoolers and same thing, sediment. You could have had a blockage and the tube ruptured/burst.
